Smart Industrial Operations

Connect the plant floor to the decisions that shape output, quality and uptime.

01 · The business problem

Manufacturing and process plants generate enormous amounts of data, yet much of it never leaves the control layer. PLCs, historians and SCADA systems were installed to keep equipment running safely, not to share information across sites or with enterprise systems. Each line may use different vendors and protocols, and integration has historically meant custom point-to-point work that few people understand. Engineers export spreadsheets to investigate problems, and plant managers wait for shift reports to learn what already happened.

The result is reactive operations. Maintenance follows fixed schedules or responds to breakdowns, quality deviations are found at final inspection rather than at the source, and energy consumption is understood mainly from the utility bill. Corporate leadership struggles to compare plants because definitions differ and data is inconsistent. At the same time, connecting operational technology to IT networks raises legitimate safety and cybersecurity concerns that cannot be treated as an afterthought.

02 · Proposed solution

We engineer an industrial data platform that collects signals from PLCs, historians, SCADA and sensors through secure edge gateways, contextualises them against assets, lines and production orders, and makes them available to the people and systems that need them. Control remains where it belongs: the platform reads, analyses and informs without interfering with deterministic plant operations.

On that foundation we deliver applications for live performance and OEE visibility, condition monitoring and predictive maintenance, quality traceability and energy insight. Data flows upward to MES, ERP and analytics platforms through governed interfaces, giving operators, engineers, plant managers and corporate leadership a consistent and trustworthy view of operations across every site.

03 · System components

Industrial IoT, SCADA integration and operational analytics that bring machine data out of isolated control systems and into the hands of engineers, planners and leaders.

Smart Industrial Operations
  1. 01

    Edge Data Gateways

Hardened gateways at each site that collect data over OPC UA, Modbus and vendor protocols, buffer through network interruptions and forward contextualised data upstream over outbound-only connections.

  2. 02

    Unified Namespace

A structured, event-driven model of the enterprise from site to area, line, cell and asset that gives every signal a consistent name and meaning, so applications consume data without custom mapping.

  3. 03

    Condition Monitoring

Analytics and models that track vibration, temperature, current and process parameters against learned baselines, flagging degradation early enough to plan maintenance instead of reacting to failure.

  4. 04

    Operations Dashboards

Role-specific views for operators, engineers and managers covering availability, performance, quality, downtime reasons and energy, built on shared definitions that make comparison across lines, shifts and sites meaningful.

  5. 05

    Enterprise Integration Layer

Governed interfaces that exchange production orders, material consumption, quality results and maintenance work orders with MES, ERP and computerised maintenance management platforms, keeping plant activity and business planning in step.

04 · Engineering approach

Engineering approach

  1. 01

    Read before write

The platform starts as a read-only observer of operational systems. Any write-back to control systems is a separate, explicitly engineered decision that requires safety review and plant engineering sign-off.

  2. 02

    Defence in depth

Network segmentation, industrial demilitarised zones and outbound-only data flows are designed following IEC 62443 principles, in close collaboration with the client's OT and security teams.

  3. 03

    Context over volume

Collecting every tag is easy; making data meaningful is not. We prioritise the signals tied to specific operational decisions and model them against the assets and processes they describe.

  4. 04

    Pilot line, then replicate

We prove value on a representative line or site, then package the architecture, data models and dashboards as a template for repeatable rollout across the wider plant network.

05 · Integration landscape

  • OPC UA servers
  • Modbus TCP / RTU
  • MQTT brokers with Sparkplug B
  • Siemens, Rockwell Automation and Schneider Electric PLCs
  • AVEVA PI System historians
  • Ignition / AVEVA System Platform SCADA
  • MES platforms (ISA-95 aligned)
  • SAP S/4HANA (PP, PM, QM)
  • IBM Maximo and other CMMS platforms
  • AWS IoT SiteWise / Azure IoT Operations

06 · Security considerations

  • OT and IT networks remain segmented, and data leaves the plant through outbound-only connections that open no inbound paths to control systems.
  • Edge gateways are hardened, centrally patched and authenticated with device certificates managed through a defined lifecycle.
  • Write access to control systems is excluded by default and, where required, introduced only through engineered, reviewed and logged interfaces.
  • The security architecture follows IEC 62443 practices and the client's existing OT security policies and incident response procedures.
  • Access to plant data is role-based and audited, distinguishing operators, engineers, contractors and corporate users.

07 · Delivery phases

  1. 1

    Site assessment

Survey control systems, protocols, network topology, data quality and the operational questions leaders need answered.

  2. 2

    Reference architecture

Design edge, namespace, security zones and integration patterns with OT, IT and security stakeholders.

  3. 3

    Pilot line

Connect a representative line, deliver dashboards and monitoring, and validate data accuracy with plant engineers.

  4. 4

    Enterprise integration

Link MES, ERP and maintenance systems, and establish governed data flows into analytics platforms.

  5. 5

    Multi-site rollout

Replicate the template across sites, extend predictive models and transfer operational ownership to client teams.

08 · Business value

Business value

Proactive maintenance

Condition data helps teams plan interventions around production schedules, reducing the disruption, overtime pressure and safety exposure that come with unplanned equipment failures and emergency repairs.

Quality at the source

Linking process parameters to production orders and quality results makes it easier to trace deviations to their cause and correct them before more product is affected.

Comparable performance across sites

Shared definitions and a common data model let leadership compare lines and plants on equal terms, directing improvement investment and engineering attention to where they will matter most.

Secure IT/OT convergence

Operational data reaches enterprise systems through an architecture that treats OT safety and cybersecurity as primary requirements from the start, not as later additions negotiated after the connections already exist.
